Why replacing old PLCs isn't usually the right first move
A working PLC that's been reliably running a process for over a decade doesn't stop being valuable just because it predates modern IoT dashboards — replacing it outright is expensive and risks disrupting a stable process. In most cases, the PLC's existing communication port (commonly Modbus or a similar industrial protocol) can be read by a gateway that translates its data into a format a modern dashboard can display, without touching the PLC's own programming.
What a gateway-based integration actually delivers
This approach gets you real-time visibility, historical trends and alerts on data the PLC was already producing internally, surfaced somewhere the team can actually see it, without the risk of modifying the control logic that's kept the process running. It's read access layered on top, not a rewrite of the automation itself.
When replacement genuinely is the answer
Where a PLC has no usable communication port at all, or is so old that spare parts and support have effectively disappeared, integration stops being the cheaper option and replacement becomes worth considering — but that's a case-by-case assessment, not a default assumption. A proper audit of what's actually on the plant floor, not a blanket 'upgrade everything' recommendation, is what an honest integration project starts with.
